I'm an electrical controls engineer, and I've been ordering Hoffman enclosures for eight years. I've personally made—and documented—11 significant mistakes that added up to roughly $23,000 in wasted budget. Now I maintain our team's checklist so the next person doesn't have to learn the way I did.
Use this checklist when you're quoting a new control panel, replacing an old cabinet, sizing a cooler, or reviewing a generator package. It's not an exhaustive design guide. It's the sequence I follow, with the failures behind each step.
Step 1: Confirm the actual rating—don't assume NEMA equals IP65
In 2017, my first year, I made the classic spec error: I assumed NEMA 4 and IP65 meant the same thing. They don't. NEMA 250 and IEC 60529 are separate rating systems, and they test enclosures differently. IP65 is dust-tight and protected against low-pressure water jets. NEMA 4 is a performance-based rating with similar goals, but it's tested for hose-directed water and ice formation, and NEMA 4X adds corrosion resistance. IP codes don't address corrosion, so an IP65 rating alone isn't enough for a coastal or chemical site. A NEMA 4X enclosure can be IP65, but that has to be proven on the spec sheet, not assumed.
Match the rating to the environment. If the cabinet is outdoors but not washdown, NEMA 3R is often enough. If it's in a washdown area, a Hoffman IP65 enclosure is the safer call. If it's in a dusty processing building, IP65 matters because dust-tight construction keeps fine dust out of terminals. The best enclosure is the one that matches the application, not the one with the longest spec list.
For washdown areas, I usually order a Hoffman IP65 enclosure. But I also check the NEMA rating on the same data sheet, because the two ratings aren't interchangeable. If a quote lists one rating and leaves the other blank, that's a red flag.
Heat load, airflow, filter access. In that order.
Step 2: Size the air conditioner from heat load, not from cabinet size
In September 2022, I ordered a Hoffman enclosure air conditioner based on the cabinet footprint. The enclosure was 60 by 36 by 20 inches, so I figured a 2000 BTU/hr unit was in the ballpark. It wasn't. The drives inside dumped about 4200 BTU/hr into the cabinet. On an 88°F day, the internal temperature hit 116°F, and the line kept tripping on drive overtemperature.
That mistake cost $3,100 in labor plus a week of downtime. Now I write down every heat source before I choose a cooler: drives, PLCs, power supplies, transformers, and solar gain if the cabinet is outdoors. Hoffman's catalog and online tools include heat-load calculation data. Use that. If you're buying a Hoffman enclosure air conditioner, the heat-load worksheet is the starting point, not the optional extra.
Don't forget the condensate side. An enclosure air conditioner pulls moisture out of the air, and if you don't route the drain properly, that water ends up on the PLC. In 2021, I found an AC unit mounted flat, so the drain line sat in a puddle and the inside of the cabinet looked like a swamp. The fix took half an hour once I tilted the unit and cleaned the drain. That half-hour was way cheaper than the replacement PLC we were close to ordering.
I'll add one thing about budget: a filter fan is not a substitute for an enclosure air conditioner. If the spec requires a sealed, washdown-rated cabinet, an open-loop fan can defeat the IP rating. The cheaper solution stops being cheap the first time water gets inside.
Step 3: Check the air path and filter size before cutting the panel
A filter fan is only as good as its filter. In June 2024, I installed a fan with a 3 inch air filter but used a filter frame with a smaller opening than the fan face. The airflow dropped, the cabinet ran hot, and the VFD derated. The fix was a different adapter and a $25 frame—after I'd already spent $760 in labor.
To avoid that, match the filter area to the fan's CFM, not to the hole that's easiest to cut. If the environment is dusty, use a MERV 8 filter and put the replacement date on the PM schedule. A clean 3 inch air filter is a no-brainer.
Deep filters are great, but they add static pressure. Check the fan curve if you're going from a 1-inch to a 3-inch filter. More filter doesn't help if the fan can't pull air through it.
Step 4: Generator control enclosures need ventilation too—even with liquid cooling
Liquid cooling removes engine jacket heat, but it doesn't remove heat from the alternator, controller, battery charger, or the sun beating on the box. For a Kohler liquid cooled generator, I still spec filtered intake and thermostatically controlled exhaust. In 2023, I inspected a generator controller cabinet that had no intake filter at all—just a louver. The electronics ran fine, but every board was coated with dust. We added a filtered intake and a fan; half a day of work solved it.
Don't trust the radiator to cool everything. If the controller and transfer switch live in the same enclosure, they need their own airflow path. And if that path starts with a 3 inch air filter, put the filter on the PM schedule just like the generator oil. Vibration is another thing to plan for. A generator enclosure needs proper grommets and strain relief, or the wiring connections can work loose over time.
One more generator-specific issue: make sure the exhaust fan doesn't fight the generator's own cooling airflow. If the generator package has a radiator that pulls air through the same space, the enclosure fan can create a negative pressure zone and pull hot air in through unintended openings. I check the overall airflow direction before wiring the fan.
Step 5: Plan access before the enclosure gets mounted
Open the door and walk through the maintenance routine before you mount anything. Can you reach the PLC terminals? Can you swap the filter without removing the fan? Can the door open fully with conduit already in place? I once mounted a keyboard tray so close to the hinge that the door couldn't open past 60 degrees. The operator couldn't reach the disconnect. That cost me two hours of labor on a job that should have taken zero.
And if the panel includes a PC running Windows 10, the setup shortcut still matters. If you're googling "how to open control panel windows 10" because the PC is already mounted, the answer is: press Win+R, type control, and hit Enter. But don't forget the physical side—make sure you can get to a USB port and a keyboard without playing Twister.
Access also means spare space. I leave at least 20% room in the enclosure for the next revision. That decision has saved me more times than any fancy accessory. Check the door swing direction, gland plate orientation, and ground stud location before you order. Those details are boring, but they cost real money to change after the box is mounted.

Here's the thing: most of my costly mistakes weren't from exotic failures. They were from skipping a check because I was in a hurry.

It took me eight years and 11 documented mistakes to understand that enclosure buying is about total cost, not sticker price. The bottom line: buy the right enclosure, size the cooling properly, and plan the access. The expensive option is the one that fails after it's mounted.
